Why do headphone hinges always break first?
The hinge carries the entire clamping load through the smallest cross-section in the product, and folding designs cycle that stress every single use. Glass-filled nylon is strong but notch-sensitive, so a moulding line in the wrong place becomes a crack.
Why it happens
The headband's steel core provides constant clamping force, and all of it is transmitted through the yokes and hinges. That is already the most stressed structural region. A folding mechanism then adds a repeated bending cycle at exactly that point, every time the headphones go in and out of a bag.
Glass-filled nylon is the usual material because it is stiff, light and cheap to mould. Its weakness is notch sensitivity: a sharp internal corner, or a weld line where two flows of molten plastic met during moulding, concentrates stress and starts a crack that then propagates quietly over months.
This is why the failure feels sudden. The crack has usually been growing for a long time before the part finally separates.
What to do about it
- 1Store them in the case rather than folded in a bag, where the hinge takes side loads it was never designed for.
